Thought I'd update for the sake of it.
Have had little time to keep working on the car until this weekend.
Thanks to Donmik for the gasket kit and timing chain kit. Will finally be installing this next weekend.
Found a pdf version of 21r engine workshop manual. A golden find. If anyone needs it I'll happily email it to you (however I know this engine is not popular).
Does anyone know much about the EGR Valve. Mine was caked with some kind of solid oil dirt compound. Managed to clean it out, I wonder how different the car will feel.
Head has been machined and valves reset and seated as well as timing cover welded back together by a friends uncle Tom of Thomastown (anyone want a good engine re-builder I can forward the details). Could not find a replacement timing cover that fit 21r-c (fingers crossed it works now!!)
Have not bothered to do the cylinders and pistons. They look ok, apart from each having a nick out of them from exhaust valves - only noticed this once I got all the carbon off.
The most taxing part of the job has been cleaning the parts, in particular the old baked on gaskets. All clean and ready to go for the coming weekend.
Also found today that the air pump is completely cactus. When I was cleaning the grease off it I found what looked like pieces of rock falling out of the hoses. Pulled it apart and the inside moving parts having torn themselves apart.
Can these be rebuilt or am I better off getting a new one all together?
Turns out most of the 21r-c is closely related to the 22r engine. Many common settings etc.
Any way, I'll start taking photos and show the process of hopefully reviving the old car.

Secondly, at our last trade night for work i saw that they are in fact re-manufacturing timing covers for the 21/22R engines...
However, heights and thickness available I'm not too sure about...
In regards to the PCV, if they are blocked the engine is running under positive crankcase pressure!!! Putting strain on the rotating assembly, and forcing oil out of weak spots in gaskets etc...
Ps. Depending on any difference, which I'm not aware of, I THINK I may have a few spare air pumps for these motors laying around...

I took my air pump off and threw it away, however living in tas, i dont need to pass smog test which you may need to?

The positive crank case pressure would explain the immense amount of oil seeping from most gaskets prior to the tear down of the engine.
The previous air pump has a 22r stamp on it, so if you've got one lying a round I'd be keen to come and get it.
From the looks of the EGR valve, I might need a new one. I can't find much relevant info about its operations, it was pretty caked up. I've not tested it manually yet either. I'll have another look tonight.
I'll see how the old timing case goes. It should be ok, Tom did a sterling job of welding up the hole.
Just bolt the airpump on (you need it for anti-defect reasons) but don't put the belt on it so if the cops ask why there is no belt just say it must have snapped and come off.
Also don't delete the EGR because blocking it off makes a 21R-C idle really bad and use up more fuel.
Plus the EGR only comes on when the engine is hot and crusing when its cold its closed.
My timing cover had to be welded as well when mine had the same issue in March 2010.
Btw Donmik what in hell are they doing remaking 21R timing covers? There cannot be a huge demand for them anymore.

For anyone who is looking. According to the Toyota 21R, 22R engines repair manual the torque settings for the head bolts are:
53 - 63 ft-lb (7.2 - 8.8kg-m)
I have all other torque settings if required also.

dont forget to check the fuel pump spacer for cracks, i replaced mine recently with one from a hilux 22r as it was leaking.

All good, it was only replaced early last year, its in good nick. I'll double check though.
Help needed,
Anyone know if the alternator bracket bolts onto the top right (from the front) of the timing cover? As I'm missing a 14mm bolt (10mm diameter 60mm length) and I've got one hanging off the bracket. It's been that long since I pulled it apart its been like a jigsaw puzzle putting it back together.
Also, I've broken what appears to be a sensor attached to the intake manifold where the coolant passes under. Anyone know where I can get another one of these?
Any suggestions advice highly welcome.

the sensor is for the temp gauge, you should be able to get one at any auto parts store.
